Polystyrene -> This tutorial gives you a good overview of how to construct the base of your sword, but note that you will want to coat it with a latex, paper mache, or friendly plastic to get a finished look.
Leather Scabbards take a lot of patience, but has a really nice finish to it. Worbla can also be used to make a good scabbard. Use the patterning techniques in this tutorial.
